Overview

The PLC I/O expansion module is a rack-mounted or DIN-rail industrial controller module that extends the input and output channel count of the AVL-MAP mobile asphalt plant's main programmable logic controller (PLC) panel. The PLC system governs the entire production sequence — burner modulation, aggregate feed rates, bitumen pump control, pugmill sequencing, dust collector timing and alarm management — all through wired I/O connections to field instruments, sensors and actuators.

As plants are upgraded or additional field instruments are added (extra temperature points, level sensors, flow transmitters), the base PLC chassis may exhaust its built-in I/O capacity. An expansion module slots into the PLC rack or mounts on a sub-rack to add further digital input, digital output, analogue input or thermocouple input channels. Function

Every field signal in the plant — every sensor reading, every actuator command, every interlock — passes through an I/O module. A failed I/O module produces one of two equally critical faults: loss of sensor feedback (the PLC operates blind on the affected channels, potentially driving the plant outside safe operating parameters) or loss of actuator control (the PLC cannot command a burner, pump or conveyor, forcing a production shutdown). I/O module faults are typically identifiable within minutes through PLC fault codes and module faceplate LED diagnostics, but replacement requires a correctly matched module to avoid extended reconfiguration and re-commissioning. Holding the correct spare module on-site converts an I/O failure from a multi-day delay into a two-to-four hour swap.

Construction & quality

Industrial-grade PLC I/O modules conforming to IEC 61131-2 for environmental and electrical immunity. Digital input modules: optocoupler-isolated inputs, rated 24 V DC, 5 mA per channel, response time ≤ 1 ms, 8 or 16 channels per module. Digital output modules: transistor (PNP) 24 V DC / 0.5 A per channel or relay output 250 VAC / 2 A per channel. Analogue input modules: 12-bit or 14-bit resolution, 0–20 mA / 4–20 mA / 0–10 V selectable per channel, accuracy ±0.1 % full scale. Thermocouple input modules: Type K/J/T/N selectable, 16-bit resolution, cold-junction compensated. All modules are rated for –20 °C to +60 °C operating temperature, IP20 protection at the terminal strip.

When to replace

  • PLC diagnostic fault code referencing a specific I/O module communication error or hardware fault, with module fault LED active.
  • Multiple adjacent field signals on the same module simultaneously reading zero, full-scale or random values.
  • Intermittent loss of control on one group of actuators — all connected to the same module — during vibration or temperature extremes.
  • Module RUN LED extinguished or FAULT LED permanently lit during normal plant operation.
  • Burn marks, swollen components or electrical odour at the module terminal strip, indicating arcing or moisture ingress.
