Overview
The pugmill (twin-shaft paddle mixer) is the point in the asphalt batch plant where weighed hot aggregate, mineral filler, and bitumen are combined into finished mix. Each mixer shaft carries a series of radial paddle arms, and each arm terminates in a detachable paddle tip — the element that directly contacts and agitates the aggregate and bitumen charge. Because paddle tips are in continuous high-abrasion contact with hot angular aggregate at 150–180 °C through every batch cycle, they are the highest-turnover wear part in the mixing unit and among the highest-turnover in the entire plant.
In a 3.0 t batch mixer, a full twin-shaft set may carry 48–80 paddle tips arranged to create an intensive cross-flow mixing pattern. The clearance between the rotating tip face and the stationary trough liner — the mixing gap — is a critical process parameter that must be maintained within the design range throughout the service life of both components.
Function
Paddle tips generate the intensive shear and fold mixing action that coats every aggregate particle with bitumen film within the design mixing cycle time (typically 30–60 seconds of bitumen-contact mixing). Worn tips increase the mixing clearance to the trough liner, reducing shear intensity. Beyond a critical clearance, coating quality deteriorates: uncoated or partially coated aggregate reaches the batch skip, producing surface-porous, low-durability asphalt that fails visual and voids testing. Regular tip replacement at the correct interval — before the clearance doubles from the new dimension — is the most direct lever on finished mix quality.
Construction & quality
Cast from high-chromium white iron (27% Cr, 2.5–3.0% C) achieving 600–700 HBW bulk hardness, or high-manganese austenitic steel (12–14% Mn) that work-hardens to 400–500 HBW in service. Tip is cast to a bolt-on geometry with a hexagonal or stepped rectangular socket mating to the paddle arm, secured by M20 or M24 counter-bored bolt and lock nut accessible from the exterior of the trough without entering the mixing chamber. Tip face may be weld-overlay deposited with tungsten carbide pellets for extreme-abrasion recycled-aggregate applications. Dimensional tolerance on the tip-to-arm mating face held to ±0.5 mm for consistent tip-set clearance geometry.
When to replace
- Tip-to-liner clearance measured at greater than 18–20 mm (approximately double the new clearance specification)
- Visible rounding or concave erosion of the tip working face, reducing the shear-edge geometry
- Extended mixing cycle time required to achieve target aggregate coating value with the same recipe and aggregate
- Coating quality defects visible on mix discharge — dry aggregate patches or uncoated stone surfaces
- Loose tip bolt caused by erosion of the tip body reducing the clamping contact area at the paddle arm socket
