Overview

The electrical control panel (ECP) is the operational nerve centre of the AVL-DMP, housing the programmable logic controller (PLC), motor starters, variable-frequency drives (VFDs), safety relays, the HMI touch-screen, and all field wiring termination rails. Installed in a weatherproof enclosure positioned adjacent to the plant — typically on an elevated operator platform or in a dedicated control room container — it provides centralised start/stop sequencing, recipe management, closed-loop temperature and weight control, alarm handling, production data logging, and remote diagnostics for every subsystem in the plant.

The panel integrates signals from across the plant: temperature sensors at the drum outlet and bitumen lines, load cells under the aggregate weigh feeders, speed sensors on the drum drive and drag-chain elevator, level switches in the bitumen and fuel tanks, pressure switches on the compressed-air system, and position feedback from the fuel control valve. All of these signals are processed by the PLC in real time to maintain production within specification and to execute safe, fully interlocked startup and shutdown sequences that protect both the plant and the operating crew.

Function

The ECP automates the sequenced startup and shutdown of every major plant subsystem — cold aggregate feeders, drum rotary drive, burner ignition and modulation, bitumen pump and spray bar, fines elevator, and baghouse exhaust fan — according to predefined interlock logic. The PLC prevents out-of-sequence starts (for example, the burner cannot fire before the drum is rotating and the exhaust fan is at speed), and triggers interlocked shutdowns if any subsystem exceeds safe operating limits. During production, the PLC executes the aggregate blending recipe by controlling individual feeder VFDs to maintain the correct proportions of each aggregate fraction, cross-references weigh-feeder signals against target rates, and adjusts burner modulation via the fuel control valve to hold the target drum outlet temperature. Without a reliable, correctly programmed ECP, the plant cannot achieve consistent mix quality, cannot operate safely, and cannot generate the production records required for QA submission to project owners.

Construction & quality

Enclosure fabricated from 2 mm cold-rolled close-annealed (CRCA) steel sheet, folded and welded, powder-coat finished in RAL 7035 light grey. Gland plates, cable entry ducting, and perforated cable trays in zinc-plated steel. IP54 or IP55 rated for outdoor installation in dusty and humid environments, with door-mounted neoprene gasket seal and positive-pressure ventilation option for hot climates. PLC platform is Siemens S7-300 or S7-1500 series (or equivalent internationally supported platform) with modular digital and analogue I/O racks and Ethernet/Profibus communications to field devices. Motor starters are direct-on-line (DOL) contactors with thermal overload relays for fixed-speed motors up to 30 kW; VFDs rated to 55 kW for aggregate feeders, drum drive (where variable-speed), and bitumen pump. Power distribution via copper busbar rated to 630 A; branch circuits via MCBs and fuse-disconnectors. Wiring in colour-coded PVC-insulated conductors per IEC 60204-1, terminated on DIN-rail-mounted Phoenix Contact or equivalent terminal blocks. HMI is a 10" or 15" resistive or capacitive colour touch-screen with multi-language interface. Anti-condensation heater with thermostat, interior LED lighting, and door-ajar switch standard. Surge protection devices (SPDs) on mains incoming and field instrument cables.

When to replace

  • Persistent PLC fault codes or I/O communication errors that are not resolved by power cycling and do not correspond to a field device failure
  • Motor starter or contactor contacts failing to close on command, or showing visible burn pitting on the contact faces
  • VFD thermal trips or DC bus overvoltage faults occurring repeatedly at normal operating load and ambient temperature
  • HMI touch-screen becoming unresponsive, displaying persistent corrupted graphics, or losing the production database
  • MCBs or fuse-links on specific sub-circuits tripping or blowing repeatedly under normal plant operating conditions
