Overview
The PLC / HMI Controller Module is the central automation brain of the AVL-WMM Wet Mix Macadam Plant. It integrates a ruggedised industrial Programmable Logic Controller with a colour touchscreen Human Machine Interface panel, housed in a weather-resistant steel control enclosure positioned at the operator station. The module receives real-time signals from load cells, flow meters, moisture sensors, proximity switches and encoder feedback loops distributed across the plant, and translates operator set-points into precise actuator commands.
In plant operation, the controller orchestrates feeder belt speeds, vibratory feeder amplitudes, water-injection pump rates and mixer drive starts and stops in a closed-loop sequence. It stores recipe data for multiple aggregate gradations and moisture targets, enabling fast changeover between job specifications without manual re-calibration of individual drives or valves.
Function
The module maintains aggregate feed ratios and water-to-aggregate ratios within tight tolerance bands throughout the production run. Any deviation — a blocked feeder, low water pressure or motor overload — triggers an alarm, logs the event with a timestamp and, depending on severity, initiates a controlled plant shutdown, preventing batch rejection and protecting mechanical drive components from secondary damage. The HMI provides live production data including tonnes produced, individual feed rates and moisture readings, alongside a historical fault log accessible to the operator without specialist instrumentation. Accurate closed-loop control is the single largest factor in ensuring that WMM output consistently meets gradation and moisture specifications across a full production shift.
Construction & quality
The PLC CPU is an industrial-grade module with a deterministic scan cycle of 1–5 ms, housed in a powder-coated mild steel enclosure rated IP54, with filtered ventilation to exclude road dust. The HMI panel uses a 10-inch TFT colour display at 65,000-colour resolution, with a resistive or capacitive touchscreen and an IP65-rated front face for direct wash-down. Digital and analogue I/O cards are DIN-rail mounted on a backplane with individually fused output channels; terminals are spring-clamp type to resist vibration-induced loosening. The 24 V DC regulated power supply incorporates surge and reverse-polarity protection, with provision for an external UPS module. All internal wiring is colour-coded and labelled to IEC conventions. Cabinet paint is a two-coat epoxy primer and polyurethane topcoat, with stainless-steel hardware on door latches and cable glands. Communication ports support RS-485 / Modbus RTU as standard, with Ethernet/IP available on request.
When to replace
- HMI touchscreen becomes unresponsive or displays persistent calibration drift requiring frequent re-zeroing.
- PLC fault log records recurring watchdog-timeout or I/O communication-loss alarms with no corresponding field fault.
- Erratic aggregate feed rates or water-dosing fluctuations despite unchanged set-point inputs.
- I/O cards register false trip or overload signals when the corresponding field device shows no fault.
- Control cabinet cooling fan failure or a persistent CPU overtemperature warning on the HMI status bar.
